The tested concept of a validated energy bar concept with a specific weight of the bar is designed in the profile of a bar, protein/carbs/fats, and sweetness system (natural/sugar-free), flavour profile, inclusions (nuts and seeds and crisps), coating options, and packaging format (flow wrap, carton, multipack).

Protein isolates/ concentrates, syrups or binders, fibre, fats, emulsifiers, stabilisers and flavour systems are the key ingredients that are chosen depending on compatibility, texture performance, and shelf life. Prototypes that are developed at a lab scale are tested to assess taste, binding strength, chewiness, and structural integrity.

Fine-tuning is done on texture balance, moisture control, water activity, sweetness optimisation and structural stability. The trials of R&D guarantee the selection of an equal weight, a balanced nutritional content, controlled hardness and durability of the products in different storage conditions.

Shelf-life studies are accelerated, microbial analysis is performed, packaging compatibility tests are performed, and tests of transport stability are performed. Documentation is also consistent with the domestic as well as export regulations regarding how to enter the markets safely and at a level that complies.

Machinability on bar forming and cutting lines is tested on a pilot-scale production. There is also optimisation of costs, planning of bulk production, alignment of sourcing and technical documentation to provide a complete scale commercial energy bar recipe formulation that is ready to launch.

At Foodsure, a food product development timeline starts with market research and concept finalisation, and if necessary, goes to recipe development, lab trials, and sensory validation. After that, shelf life testing is conducted, FSSAI compliance checks are run in parallel, costing and COGS are finalised, and the product is validated through a pilot run of 50-500 kg.
This well-organised method covers all stages of work from ensuring the product is technically feasible, getting it ready for the regulations, keeping the costs under control, and the last step being the commercial production.
